Most downtime on a cosmetic filling and packaging line isn’t a mechanical failure. It’s the routine around the machine — cleaning shortcuts, forgotten changeover steps, a sensor knocked out of position during a rushed setup. The parts are usually fine. The process around them is where problems hide.
This matters more for cosmetics than for most industries, because your product is sticky, viscous, and demanding. Cream, serum, and lotion leave residue that a dry snack line never sees. That residue is the real enemy of uptime. Here’s what we’ve learned watching these lines run — and what you can check in under ten minutes a day to keep yours running.
The changeover is where downtime is born.
Most stoppages on these lines happen right after a changeover, not during steady running. Someone finishes cleaning a nozzle block, reinstalls it a few minutes faster than usual, and skips the final pressure test. The line runs for twenty minutes, then starts dripping. Production stops. The “failure” gets blamed on the pump or the valve.
A clean changeover is a script, not a habit. Write the steps down. Include the pressure test, the nozzle alignment, the seal-bar gap. Then run every changeover against that script. The ten minutes you spend doing it right cost less than the hour you lose doing it twice.
Short, planned stops beat long, unplanned ones.
It feels wrong to stop a running line on purpose. Most operators push to keep it moving and “get the batch done.” That instinct costs more than it saves. A five-minute check scheduled into your shift prevents a four-hour stop three weeks later. Planned downtime is cheap. Unplanned downtime is the expensive kind. These are not the same thing.

It’s a shortcut someone took during changeover — a seal bar left misaligned, a filling nozzle that wasn’t stripped and cleaned. The machine didn’t break. The routine did. The five checks that matter most
You don’t need a full maintenance system to catch the expensive problems. These five daily checks cover the majority of stoppage causes on filling and packaging equipment, and each one takes a couple of minutes.
- Read the changeover log.
If the previous shift left a note, read it. A full log shows you what was cleaned, what was tightened, and what felt “off.” The line talks to you through that log. Most operators hate writing it down. The ones who do are the ones who don’t have mid-shift stops.
- Check seal-bar temperature and pressure.
This is the number one source of leaking sachets and pouches on cosmetic lines. Seal temperature drifts over a shift. Pressure drops as seals wear. Check both against the spec for your film — usually a few degrees either way can mean the difference between a sealed pouch and a leaking one. If you don’t know the spec, ask your supplier. Guessing here is expensive.
- Inspect the filling nozzles.
Sticky product dries into crust. A crusted nozzle under-fills or drips, and you don’t notice until you’ve packed a whole carton. Look at each nozzle before the shift, not after. Two minutes of looking beats a rejected batch.
- Verify sensors and air supply.
A cosmetic line has more sensors than a snack line — level sensors, cap sensors, label sensors. Each one is a single point of failure. Wipe them, confirm they’re seated, and check the air pressure at the regulator. Most sensor “failures” are actually a dirty lens or a low air supply. Clean and confirm before you replace anything.
- Grease the moving parts on schedule.
Grease is boring, so it gets skipped. Skipped grease is how a good machine develops a “mystery” vibration that ruins fill accuracy. Use the grease the manual specifies — not the one that happens to be on the shelf — and stick to the interval. A different grease can react with the seals and cause leaks later. Boring, but it decides whether your line is quiet or expensive.
What each check buys you
A daily check on the log, seal bar, nozzles, sensors, and lubrication takes roughly ten minutes combined. That’s ten minutes you’re “losing” to get back hours of unplanned stops, a rejected batch, or a weekend call to a service engineer.
It also changes how you buy your next machine. When you know which parts wear and which checks prevent failures, you ask better questions: what’s the seal-bar spec, how long do nozzles last, what’s the recommended grease. Those questions tell a supplier you’re serious, and they get you a better machine for the same money.
The routine is the machine
